Found Rust, Not Certain How to Fix

I would definitely use a rust converter. Not the typical stuff though. Find OSPHO. It is generally be sold in Marine supply stores. You can find it online. It will convert the rust to a very deep level. Make sure you get all the powder residue off the converted rust before you apply zinc chromate epoxy over the rust.

If there are areas you can’t get to spray a rust converter into those areas. It’s the stuff that turns dark blue/black. It is very superficial, it literally only converts the top surface and doesn’t penetrate rust. A good 2k epoxy primer will seal rust, but not loose rust that could just descale.

Looks like it is sold in the US. It’s excellent stuff. Apply liberally and if you can cover with cling film to stop it drying out. A scrub with a wire brush every couple of yours helps speed things up. It might take a couple of days to get rid or really deep pitting. To clean just wipe it off and then use a wet cloth, it cleans up no bother and isn’t toxic but a good idea to wear gloves. Then straight over with an epoxy primer when done. Over here I use 2k aerosol cans of epoxy and use a wax oil injection wand to spray into hard to get areas.

Awesome, thank you for all the advice, guys!

To confirm so I make sure I have it right, the move would be:
gel to remove rust
Converter on any rust that I can't reach with the gel
2k primer on everything
anti corrosion wax on top of all that

Is that correct?

Also, the plug was pretty rotted, so I would like to replace that. Can't find anything on VP auto, so would a freeze plug work best?

Ace Hardware or similar stores usually have a variety of rubber plug sizes in the specialty area of the screw section. Most of them have a wingnut or bolt you can tighten to expand the plug and lock it into position. Usually galvanized but might benefit from a coat of cavity wax.

Yep that's it. 2k epoxy primer. Get the wax oil into all of the hard to get areas and seams.

@mitch1971 I'm about to order this guy but I can't tell if it comes with the wand or not. Any advice on where to buy wands for this? I'd also love to get a sprayer with a wand for the ospho but can't find anything there.

Rust is cleared out, priming today! There was a bit of REALLY stubborn rust in the cavity, but I'm going to go at it one more time with the grinder and then ospho it again. Then it's time to prime a few times over, and then weld in the patch!

After that gonna put noico pads everywhere, and then some jute and the carpet goes back on!

SO, a problem I did not expect to be such a challenge, is replacing that plug for the cavity. The hole is 14.75mm or so, which is over 1/2" and under 2/3", but rubber freeze plugs do not exist in a size that small. Any alternatives you'd recommend?

I believe this is the correct plug but I could be wrong. The parts catalog sucks when it comes to plugs. It's listed as 16.5mm id at the groove and 22mm od at the flange.

Oooh honestly I like the idea of just boring the hole out and using a larger freeze plug, OR ordering one of the mcmaster ones. I'd rather something really solid in there and the expanding plugs are definitely suuuuper solid.
